Custom PET Bottle Design: From Concept to Production

A custom bottle shape is a real differentiator on a crowded shelf, but it's also a bigger commitment than ordering a stock round or square bottle — mould tooling isn't cheap and isn't instant. Here's the honest version of what the process looks like, so you can budget the time and cost correctly before you start.

1. Brief and feasibility

We start with your fill volume, target weight (gram weight), neck finish requirement, and any shape reference you have — a sketch, a competitor bottle, or a 3D render. Not every shape is blow-mouldable at a given wall thickness; sharp internal angles and very thin necks are the most common feasibility issues we flag early, before you've spent on tooling.

2. Preform and mould development

Custom shapes need a matched preform (the small tube of PET that gets stretch-blow-moulded into the final bottle) and a purpose-built blow mould. This is the step with the real lead time and the real cost — tooling is a one-time investment that then applies to every bottle produced from that mould.

3. Sampling and approval

Once the mould is ready, we run initial samples for your approval — checking wall thickness distribution, cap fit, and how the bottle stands and fills before we commit to a full production run. This is the stage to catch and fix issues; changes after full production begins cost significantly more.

4. Production

Once samples are approved, we move to full production runs at your required quantity. Reorders after the first run are fast — the mould is already made, so you're only waiting on production time, not tooling time.

What drives cost and timeline

• •Mould complexity — more contours and sharper detail cost more tooling time and money.
• •Neck finish standardization — using a standard PCO/Alaska/flip-top neck (vs. fully custom) keeps cap sourcing simple and cheaper.
• •Order quantity — custom tooling makes more financial sense once volume is high enough to amortize it.
